Tempered glass is strong on the face of the glass, but tap the side it will splice and shatter like you saw. I worked in a glass shop for a long while. But who ever told you that was lying outta their ***. 1/4 doesn't match up even close. Hope it all works out! Lookin great so far!

The loss of flow due to height or bends or valves in your plumbing is called head loss. With the pump you are gonna run you are gonna be cutting it close on head loss. I would prolly use flexible plumbing so the bends are more gentle which in turn will reduce the loss of flow.

There is a head loss calculator on another forum PM me and I will give you the name of the site so you can figure up your head loss. You put in the pump you are using the number of valves, elbows and such and it tells you what your flow rate will be. Also on this site it there is another calculator that tells you what flow rates you will get with different sized bulkheads. If I remember reading right I think a 1 inch bulkhead will give you right around 800 gph

You guys are right, I am cutting it close, But I plan on having a lot of filter media that should be "over filtering" if that was possible ha ha. And due to the recent glass issues I really can't afford a bigger pump right now. So I'm going to stick with what I have and hope it works, and maybe when i get back from Marine Corps OCS this summer I can buy a better pump.
Also for returning the water to the tank, I planed on just running it up and over the top of the tanks, I was thinking about creating a spray bar, any tips or opinions on what would work best?

Also I'm using a 3/4inch bulkhead, which from different places online looks like i should be around 600 GPH

I don't feel like too many people are keeping an eye on this thread, but for those who are, here is a quick update, The glass came today, unfortunately they gave it to me 3/4 of an inch to tall for what i ordered. When i realized it I was allready home, I called to try to return it, and get the proper size, but they said, since i signed for it and took it home, it was too late and i'm on my own. So I'm stuck with it. Its just going to be 3/4 of an inch too tall, but when everything is closed up you wont be able to see that.
Here is a picture of the top tank, stand and bottom tank. I've got the bottom tank into the stand and the molding etc. on the stand. I still need to put a door on the front over the lower tank, paint the outside of the tanks/stand, and make a hood for the top tank. Install the glass, plumb the sump, and pray it doesn't leak.

Its coming along nicely ;).........I would be taking that glass back and telling them to cut that 3/4" off as its there fault it was cut wrong!!! not urs. It worked for me and they cut it free of charge. My glass was a lot smaller as it was for a sump but they made the mistake so they corrected it even though i had paid for it. I now cut my own glass so there is no more mistakes.

Lol, I originally planned on using the glass from a used 55 gallon, you can see how well that went. I did try to get it professionally cut first, and everyone said they can't cut tempered. What they do is cut the glass to the size you want(supposed to lol). then send it off to be tempered. They heat it up really really hot. Then after that it can't be cut.
